AXION Engineering Solutions provides IoT-based energy monitoring, data logging, cloud dashboard integration, and industrial power monitoring solutions for factories, garments, hotels, commercial buildings, and other facilities where electricity consumption needs to be monitored accurately.

We recently installed and commissioned an IoT-based data logger system for energy monitoring. The system was connected with electrical meters and communication devices to collect real-time power data from the electrical distribution system. The collected data can be viewed through software/dashboard for monitoring parameters such as voltage, current, frequency, power factor, active power, apparent power, reactive power, and total energy consumption.

This type of system is very useful for industries and facilities that want to understand where electricity is being used, which machines are consuming more power, and how energy cost can be controlled.

Project Overview

In this project, AXION ES worked on the installation, wiring, configuration, and commissioning of an IoT-based energy data logger system. The system was integrated with electrical panels and energy meters to collect data from different electrical loads.

The data logger and communication gateway allow the client to monitor energy parameters digitally instead of depending only on manual meter reading. With this setup, the client can view real-time data, check historical usage, monitor alarms, and analyze power consumption from different sections of the facility.

This project demonstrates AXION ES’s capability in:

  • Industrial IoT integration
  • Energy monitoring system installation
  • Data logger configuration
  • Electrical panel interfacing
  • Modbus/RS485 communication setup
  • Cloud dashboard configuration
  • Real-time and historical data monitoring
  • Field commissioning and troubleshooting

Problem

Many factories and commercial facilities do not have proper visibility of their electricity consumption. They may know the total monthly electricity bill, but they often do not know which machine, floor, department, or production line is consuming the most energy.

Common problems include:

  • No machine-wise energy monitoring
  • No real-time power consumption data
  • No historical energy usage record
  • Difficulty identifying high-consumption equipment
  • No power factor monitoring
  • No voltage and current trend analysis
  • Manual meter reading dependency
  • No alarm when abnormal power condition occurs
  • Difficulty calculating production energy cost
  • No centralized dashboard for facility monitoring
  • High electricity bill without proper analysis

For factories, garments, hotels, and commercial buildings, energy is a major operating cost. Without proper monitoring, it becomes difficult to reduce wastage and improve efficiency.

AXION ES Recommended Solution

AXION ES recommends an IoT-based energy monitoring and data logger system for facilities where power usage needs to be monitored continuously.

The system can be designed to monitor:

  • Main DB power consumption
  • Individual machine power
  • Production line energy use
  • Floor-wise energy consumption
  • AC load consumption
  • Lighting load consumption
  • Fan and utility load consumption
  • Generator power
  • Solar power generation
  • Grid import energy
  • Critical equipment load

The system can collect data from energy meters and send it to a local or cloud-based dashboard. The client can then monitor energy data from a computer or remote dashboard.

How the System Works

The energy monitoring system works by collecting electrical data from energy meters installed in the distribution panel or machine power line. These meters communicate with the IoT data logger using industrial communication such as Modbus/RS485.

The data logger then processes the information and sends it to monitoring software or cloud SCADA.

Basic working process:

  1. Energy meter measures voltage, current, power, energy, frequency, and power factor
  2. Data logger reads the meter data through RS485/Modbus communication
  3. Data is processed and organized by the gateway
  4. Real-time values are displayed on dashboard/software
  5. Historical data is stored for analysis
  6. Alarm can be generated for abnormal values
  7. Client can analyze energy consumption by load, machine, or section

This helps the client move from manual monitoring to smart digital energy management.

Parameters That Can Be Monitored

The system can monitor different electrical parameters, including:

  • Line voltage
  • Phase voltage
  • Line current
  • Frequency
  • Power factor
  • Active power: kW
  • Apparent power: kVA
  • Reactive power: kVAr
  • Total energy: kWh
  • Load status
  • Phase imbalance
  • Machine running energy
  • Daily, monthly, and yearly consumption
  • Alarm and abnormal condition

These values are very important for energy audit, machine performance analysis, and electrical system health monitoring.

Machine-Wise Energy Monitoring

One of the most important applications of this system is individual machine power monitoring.

In a factory, different machines may consume different amounts of power depending on operation, load, condition, operator use, and maintenance status. By installing energy meters on important machines, the client can know exactly how much electricity each machine is consuming.

This is useful for:

  • Calculating machine-wise production cost
  • Identifying inefficient machines
  • Comparing old and new machines
  • Monitoring idle energy consumption
  • Detecting abnormal load
  • Planning preventive maintenance
  • Reducing unnecessary electricity use
  • Improving production efficiency

For garments factories, this can help monitor sewing lines, cutting machines, compressors, ironing sections, finishing units, lighting, and HVAC loads.
